Ridges Residence

The Ridges Residence in Las Vegas, Nevada

The Ridges Residence is a private home featuring Zahner-manufactured interior metal artwork designed by Make Studios. Located in The Ridges, a neighborhood of Las Vegas, the project includes a carbon-steel perforated wall art feature which Zahner provided as a supply-only to Make Studios.

Working collaboratively with Zahner’s ImageWall team, the designers and artists at Make Studios worked with Blue Heron to develop a “Carbon Canvas” concept, showcasing artistic imagery through perforated metal. The owner of the residence had a fondness for the city of Pittsburgh, so the artwork shows a aerial view of the city’s downtown area. The artwork is manufactured in a designer-specified alloy of hot-rolled steel, a material long associated with the Pennsylvania city. 

The carbon-steel alloy was manufactured by Zahner using ImageWall. The custom perforated steel surface was then delivered and installed by Make Studios, and coated in tung oil.  The artwork is recessed in the living room and kitchen area of the interior residential project.

The Museum Garage is a seven-story mixed-use retail and parking structure located in Dacra’s Miami Design District. Featuring five dramatically different architectural facades and a painted mural, the project celebrates diverse creativity in keeping with the development’s emphasis on innovative experiences in shopping and dining.

Terence Riley of K/R curated the project’s unique aesthetics recruiting designers from WORKac, J.MAYER.H, Clavel Arquitectos, Nicolas Buffe and K/R (Keenen/Riley). Each of these designers approached their part of the structure with a wholly unique vision, custom engineered and fabricated by Zahner.

Complex Projects Begin with Design Assist

Each facade began with the Zahner Assist solution, a methodology of working collaboratively with design teams to bring each unique vision to reality. This unique Design Assist process involves deep critical thinking of all project aspects, assuring constructability, safety, and aesthetic requirements are met. This step is crucial in discovering and solving issues that could arise in the shop and field, reducing the number of change orders and remaining within a project’s budgetary parameters.

WORKac : More Than a Facade

New York–based WORKac designed the east facade, which wraps the corner onto the north elevation. Meandering walkways are concealed and revealed through precisely placed perforated aluminum panels, themselves creating shapes from the resulting negative space. Each panel is painted white on the exterior and a vibrant pink on the interior. The concrete substructure, painted in the same pink hue, becomes part of the overall design. The intent is to reveal glimpses of the activities taking place behind the screens, including a DJ booth and street art space among others.

The project presented several design challenges, which Zahner and the WORKac team solved during the Zahner Assist process:

  • Complex geometry around the various radii and at the ground tier
  • Anchorage solutions for the complex structure
  • Solving for non-continuous mullions
  • Two color, double-sided painting on perforated aluminum

J. Mayer H. : XOX

The Berlin-based practice of J. Mayer H. created XOX, a facade that translates the voids created in the WORKac elevation into volumetric, puzzle-like shapes fabricated in aluminum with Zahner engineered structural forms. These shapes are painted with stripes of black, blue, and red patterns similar to those found in the far north facade designed by K/R. According to the K/R website, the collaborative nature of designing a facade alongside other creatives is “an exciting innovative design strategy to explore collaboration, adjacencies, and cross-referencing.” This portion of the project features embedded lighting on the perforated elements, imbuing the structure with an otherworldly glow.

During the Zahner Assist process, Zahner’s ZEPPS technology and Drop and Lock systems were combined to achieve the project’s aesthetic. The development of the system enabled pre-skinning of all elements which allowed for shop-level control of the curved, multi-colored painted artwork.

Nicolas Buffe : Serious Play

Nicolas Buffe, a French artist based in Tokyo, designed Serious Play. The facade references Buffe’s studio practice, which is based on a
multi-faceted interpretation of erudite and popular culture. The
juxtaposition of classical and contemporary cultural references draw
upon the humanist notion of Serio Ludere, meaning ‘to play seriously,’ hence the work’s title.

Zahner fabricated the cartoon, baroque inspired images. Each section is cut from black and white layered HDPE and milled to reveal the artist’s signature drawing style. The shapes are attached in varying standoff dimensions, achieving the artist’s intent of visual depth.

Through the Zahner Assist process, Zahner developed two custom systems that achieved the artist’s intent of visual depth. These standoff systems were integrated with the Drop & Lock panel system that acts as a white canvas for Buffe’s drawings. Many of the artwork elements have pre-attached luminaires behind them. Zahner solved for this by coordinating CNC cut paths on the reverse of the art pieces.

Clavel Arquitectos: Urban Jam

Clavel Arquitectos, based in Murcia and Miami, drew inspiration from the area’s urban growth with their facade, Urban Jam. The design features 36 car shells painted in silver and gold. The car shells were fabricated by Entech Innovative and engineered to attach securely to the facade by Zahner.

Keenan Riley (K/R) : Barricades

Keenan Riley (K/R) designed Barricades, a facade inspired by parking barricade stripes. The orange and white striped triangular extrusions, some perforated and illuminated, are disrupted by varying sizes of protruding painted concrete planter boxes. Each planter box is surrounded by a mirror polished, stainless steel “picture frame”.

Through the Zahner Assist process, the sloping slab of the parking structure was resolved with the rectilinear facade design through a secondary steel system that spans horizontally between concrete columns. This allowed the triangle extrusions to be shop-assembled, with mating head and sill extrusions, into units optimized for shipping and installation.

Diesel Chicago

Diesel Concept Store on Rush Street

Façade panels for the Diesel Store in Chicago were designed by BAMDesign with Michilli Construction. The designer developed a panel layout with exposed fasteners and engaged Zahner to assist in developing a distressed surface for the store front.

The result was a unique, blackened steel patina created by the Zahner team. Hand-applied to 80 panels of 12ga galvanized steel, the custom patina architecturally conveys the look of Diesel’s distressed jeans. The custom patina was also applied in smaller scope within the project interior.

Initially dark and mottled in appearance, the exterior metalwork has naturally oxidized over time, taking on a gray tone in reaction to the urban environment.

Gaines Residence

Gaines Residence in Columbia, Missouri

The Gaines Residence is a unique home design and renovation in Columbia Missouri which features Zahner metalwork throughout its interior and exterior. Designed by architect J.E. Cundiff, the residence uses two custom stainless steel surfaces: a hand-polished abrasive polish on stainless steel, and a black interference stainless steel with mirror polish. The mirror polish on the stainless steel is the highest polish available for stainless steel, a #9 polish.

Each of these custom surfaces are used sparingly and in alteration to provide elegant accents the the residence. Zahner was hired to provide each of these stainless steel fabricated elements, as well as the custom railing, tree grates, and interior metalwork and various metal scopes within the residence.

The residence is framed through stainless steel buttresses of each of thew two finishes. These views which frame the north and east profiles of the home.

The building started off as a renovation, but the design transformation was fairly radical. The living and dining rooms open up to the front terrace with redbud trees which rise through custom, stainless-steel tree grates.

Although technically a renovation, much of the original building was replaced. The project is majority new construction in innovative materials and custom fabrication. Expansive views of the surrounding forestry were created by using large glass, butt-glazed corners in many areas of the house.

Celestial Flyways

Star Disk and Celestial Flyways at Oppenstein Park

Celestial Flyways is a permanent interactive and kinetic artwork made through collaboration with Zahner art fabrication team. The public space includes a central piece by Laura DeAngelis entitled Star Disk, as well as a number of embedded stainless steel artworks inlayed in the concrete pavers. The artwork coincided with a complete redesign and rebuilding of Oppenstein Brothers Memorial Park at 12th and Walnut in downtown Kansas City. The park was dedicated April 18, 2008 and named Celestial Flyways to celebrate the natural environment of the Kansas City area.

The artwork was developed by artist Laura DeAngelis in collaboration with Peregrine Honig with the leadership of Davison Architecture + Urban Design. The piece was commissioned by the Art in the Loop Foundation, a metropolitan organization of business and civic leaders with a continuing mission to enhance central Kansas City with public art.

Star Disk has a number of built-in features which align with the stars and sky. The stars are revealed through holes in the disks filled by acrylic lenses which are lit from below. Drawings of the mythological characters associated with the constellations are etched on to the surface of the disk. Park visitors rotate the star disk to a date and time with a motor operated by buttons on the base.

According to Astrolabe.org, the anaphoric Star Disk in the park is very likely the largest and most accurate astronomical machine of this type ever made. The ten foot diameter disk contains the positions of 457 stars in 50 constellations.  

In addition to the Star Disk, a number of inlayed birds are scattered throughout the landscape of the Celestial Flyways park, pictured below. These were CNC-cut and etched by Zahner with artist renderings of birds.

This project was a cooperative venture between the city of Kansas City and Jackson Country Parks and Recreation. It required two years of work, the talents of at least 150 people at a cost of nearly $500,000, much of which was donated.

Gambucci Boutique

Laura Gambucci Boutique in La Jolla, California

Designed for Laura Gambucci by Luce et Studio, the retail boutique features a Zahner-manufactured perforated interior feature wall. Laura Gambucci, a former interior designer, worked with the design team to develop the custom interior architecture and features for her new boutique. The space presents a palette of silvers and golds, as well as blacks, greys and whites.

Working from custom options provided by Zahner, the team selected a material which would match the look and feel of the space. The material is a black Interference Stainless Steel with a mirror polish, a rich and reflective material used architecturally on major projects in the United States.

Custom furniture and fixtures can be fabricated with Zahner engineering for a variety of applications. These furnishings include both retail and exhibit design, as well as office, home, or exterior furniture.

Zahner engineers work with designers and contractors to develop integrated systems which meet a range of desired aesthetics. Below are a few examples of inspirational projects which include custom furniture designs fabricated by Zahner.

Capitol Federal Hall

The building features various exterior and interior metalwork, design-engineered and manufactured by Zahner. The project was completed in 2015. Zahner worked with architects Gensler and Gastinger Walker, under the construction management of JE Dunn.

Upon entering the space, visitors are met with a reflective black perforated metal feature wall to their right. This wall system was designed using ImageWall provided by Zahner for making perforated metal systems. Using the online tool, designers developed a pattern, and further customized the system with a backlighting to create a unique perforated metal aesthetic

The 34,000 square foot William T. Kemper Painting Studios is a renovation to the existing building used by the painting department at KCAI for over thirty years.

The new building was designed by Gastinger Walker Harden, features unique patterning and rich customizations throughout the project. Diamond-shaped preweathered grey zinc panels adorn the building’s south elevation. A utility fence, perforated and undulated, wraps the crown of the building. Over the building’s north entrance, a custom embossed indentation provides a historic technique to achieve a modern aesthetic.

The building is clad in a variety of metal surfaces developed by Zahner — copper, zinc, and aluminum adorn the building in near equal parts. The copper was installed as a raw “red” sheet with the intention that it would weather over time and eventually become green. This process will take 10 to 20 years typically.

In addition to using prestige metals these custom surface adjustments are designed to smoothly transition around edges. The copper facade has a creased hatch edge emboss which continues parametrically, even where it breaks for gaps in various slots and windows. To achieve this parametric quality, the entire building’s facade was digitally defined. This enabled Zahner engineers to control corners, wrapping the custom emboss patterns around corners and under the soffits. Each piece of metal has its designated destination before it’s even manufactured. The building is also clad in a preweathered zinc facade. These diamond-shaped panels are fabricated with a custom recessed flat-seam system.

Museum of Glass in Tacoma, Washington

Designed by Arthur Erickson, the Museum of Glass is dedicated to Dale Chihuly, renowned contemporary glass artist and local of Tacoma, Washington. A bridge connects the museum to downtown all the way across a freeway, displaying thousands of Dale Chihuly works along the way.

Zahner produced the metalwork for the glass bridge as well as the massive cone which can be identified throughout the downtown area.  The cone was manufactured in stainless steel diamond panel system which was attached to a ZEPPS structural framework, each made by Zahner.

Chihuly Bridge of Glass

Zahner served as both the sole contractor and manufacturer in the production of the Chihuly Bridge of Glass. This construction included all structural steel, glazing and cladding elements as well as fiber optics and vacuum HVAC system within the cases.

Arthur Erickson chose to leave the understructure of the ZEPPS assemblies exposed, allowing viewers to enjoy the structure which makes the exterior surface possible. Inside this cone, viewers can also watch live glass blowers producing hot glass pieces. The room reaches 90 feet and has two furnaces reaching temperatures of 2,400 degrees Fahrenheit.

The project was a major Design Assist effort, meaning that the architects consulted early on with Zahner, and laid the groundwork for designing an intelligent system to produce the complex geometries efficiently.

Each of the panels are made using 22ga stainless steel with an Angel Hair finish. Each row of diamond panels is a unique height and width, decreasing in size as the elevation rises.

How the Architectural Cone was Manufactured

Zahner has manufactured a number of works of architecture featuring cone-shaped elements. The conical design of the Museum of Glass project was manufactured using ZEPPS, a Zahner system for developing complex structures. ZEPPS provides a way to build not only euclidian shapes such as these, but also a method for making non-euclidian geometries. 

For Museum of Glass, the architect’s design modeled digitally, and broken down using ZEPPS into layers and sections. This includes both the sheet metal cladding for the exterior rainscreen, as well as larger semi-rectangular assemblies with pre-attached waterproofing membrane.

Next, both the larger ZEPPS assemblies as well as the smaller stainless steel shingles were manufactured at Zahner in Kansas City. These parts were delivered to the Tacoma jobsite. The large ZEPPS assemblies provide the smooth curvature of the surface, and tie into the linear structural steel forms using cold-connections. Then the stainless steel skin is clad across the smooth surface of the cone.

Lois & Richard Rosenthal Center for Contemporary Art

The Center for Contemporary Art opened in 2003 and is the first Museum in the United States designed by Zaha Hadid. Located in Cincinnati, Ohio, the project uses blackened aluminum, an uncommon patina which was produced with great difficulty, and sealed to decrease the need for maintenance. This custom dark aluminum surface was desired by Zaha Hadid to provide contrast against the light concrete above and below, giving the sturcture an almost anthropomorphic resemblance.

These plates of blackened aluminum use a siding system which repels moisture. These were engineered to interlock in such a manner to control thermal movement without compromising the moisture deterrence requirements. This was important due to the installation on concrete, which breathes. The aluminum plate panel system features custom extruded hardware fastened using matching aluminum studs for a visually seamless system. This hardware is attached to the horizontal aluminum hat channel.

Several years after the initial install, streaks were running down it’s surface, and the owners contacted Zahner to provide repair. Upon closer inspection of the material, Zahner discovered that it was moisture from the concrete which was draining across the surface. The aluminum was cleaned without any problem back to its original finish.

Zahner also completed interior metalwork including a blackened aluminum plaque on the museum’s interior, laser-etched with the names of all the donors.

Power & Light Bridge

The Kansas City Power & Light Bridge

While most bridges serve pedestrians or automobiles, the Kansas City Power & Light Bridge provides an electricity conduit. Designed by Helix Architecture + Design, the bridge is a utilitarian truss structure is clad with a perforated blackened zinc skin.

The 165 foot-long utility structure bridges the gap over the interstate highway, connecting the Crossroads Art District with the Power & Light Entertainment District, two of Kansas City’s hubs for arts & entertainment.

Zahner was responsible to the owner, the architect, and the general contractor to design, fabricate, and install an enclosure based upon the drawings, documents, and patterns provided by the architects.

Perforation types and patterns were developed through iterative design with the architect. The architect’s images and aesthetics were maintained during the process by using ZIRA, a patented system developed by Zahner. The patented program was used to translate the architect’s drawings into a series of bumps and perforations, the physical pixels which compose the bridge’s surface imagery.

At dusk, a rolling LED light system fills the bridge with pulsing lights, lasting throughout the evening. This surface interplay with light serves as a metaphor for the bridge’s functional purpose, transporting electricity. The architects at Helix were inspired by the physics of three-phase electrical power whose sine waves are represented by the emitting light through perforations on the cladding. The form of the bridge itself becomes a third sine wave, giving the skin undulations and shadows.

In addition to perforation, the zinc cladding was bumped and dimpled to provide texture and rigidity. These indentations occur at varying depths, representing a field of electrons through which electricity moves.

The exterior system uses Inverted Seam technology, a patented panel system which smoothly connects the 375 unique panels with minimal visible horizontal and vertical joints. The scalloped metal shapes add further visual interest to the solution and the overall composition is further enhanced by its illumination at night.
