Argosy Casino

Hollywood Casino & Hotel Lawrenceburg

Formerly the Argosy Casino in Indiana, the Hollywood Casino & Hotel Lawrenceburg was designed by BDMD Architects.

Zahner provided the engineering, fabrication, and installation of the building envelope, interconnecting bridge, and decorative interior elements. Thousands of unique metal panels cover approximately 43,400 square feet of visible exterior surface. An elevated walkway, designed to replicate the region’s historic structural steel trestle bridges, is clad in a painted aluminum metal system by Zahner. Interior panels, decorative ceiling rings, and faux duct hangers were completed to the same exacting standards as exterior elements.

Each of the wings were finished with a different alloy of stainless steel, to create a color distinction between the two. The east wing was finished using a brushed stainless steel surface. The west wing with PVD coated stainless steel panels for a copper hue.

Winspear Opera House

Margot and Bill Winspear Opera House

The Winspear Opera House is one of five venues comprising the new Dallas Center for the Performing Arts. Zahner worked on several of them. Zahner was also responsible for the Wyly Theatre, directly across the street from the Winspear Opera House.

Zahner produced the canopy which covers the Winspear as well as the Strauss Square and Sammons Park. These two venues offer outdoor performances and projected shows.

Designing the Canopy

Zahner worked closely with the architect to develop a high-quality engineered surface that is easily installed and provides long-term performance. The Winspear Opera House canopy was designed as a solar shade by the architects at Foster.

The angles of the massive fins were determined by following the path of the sun. The design intent was to eliminate most of the direct sunlight on the Winspear Opera House and surrounding park, while increasing the ambient light underneath the canopy. Foster’s design creates a cooler microclimate around the building, and the canopy significantly reduces the energy requirements of the Winspear Opera House.

The high-craft aluminum canopy has aircraft-grade connections and is engineered and fabricated with the highest design standards. The photographs show above show the artful design layout of the fins integrating into the canopy framework.

Interior Metalwork

In addition to producing the canopy which shades the entire campus of the Winspear, Zahner also engineered and fabricated the entrance desks in the theater’s lobby and atrium. These desks are produced using half-inch thick anodized aluminum.

Zahner fabricated three desks for the interior atrium, which serve as ticketing booths and winebars. Each of the desks feature high-quality connections that are completely hidden from plane view. The design is a slight curve which matches the general curvature of the interior layout.

Waipolu Gallery

Waipolu Gallery and Studio

The Waipolu Gallery, located on the Hawaiian island of Oahu, was designed by Peter Bohlin of Bohlin Cywinski Jackson (BCJ). Built to house a privately-owned collection of post-World War II painting and sculpture, the structure offers a stunning setting for appreciating art.

Zahner fabricated the custom façade finished in Dirty Penny copper. The patinated surface will continue to evolve over time, much like the aging of the sculptures displayed within.

In 2010, Waipolu Gallery received the North American Copper in Architecture award in addition to several design awards for the work of BCJ architects.

“Malleability of the material was important due to the fact that the installation was occurring at a great distance from the fabrication shop and some shaping in the field was necessary,” said the project architect, Campie Ellis. “We also liked the idea that the building’s coloring would change over time, creating an evolving work or sculpture.”

Suzanne Roberts Theatre

 The Philadelphia Theatre Company’s dynamic Marquee signage

Completed in 2007, the Suzanne Roberts Theatre was designed by KieranTimberlake and features signage manufactured by Zahner.

Named for the former actress, playwright, and director, Suzanne Roberts Theatre is part of the initiative to enhance Philadelphia’s Avenue of the Arts. The building’s new marquee signage provides a striking statement about the quality of the arts program while maintaining the existing building and providing cover as an entrance soffit.

For the firm’s 63,000 ft² office, Zahner created a custom floating stairway. Connecting the entrance lobby and lab area with the office and meeting spaces, the painted red steel stairway is a feat of form and function.

KieranTimberlake contracted Zahner to provide engineering and fabrication for the dynamic shape of the facade signage. Working through an intitial Design Assist phase, the project was developed for digital fabrication.

To produce the sculptural form, the marquee was engineered and fabricated using ZEPPS Technology, the Zahner system for building complex, curving sculptural forms. The technology enables fast installation, installed in just a few assemblies. Each assembly is made up of structural aluminum fins and ribs which are prefabricated in the Zahner facility offsite. These assemblies were then clad in a number of sheet metal skinned surfaces. KieranTimberlake worked with Zahner to select a iridescent stainless steel surface which provides the sign’s unique coloring.

The Petersen

The Petersen Automotive Museum in Los Angeles, California:

Situated on Los Angeles’ famous Miracle Mile, the newly renovated Petersen Automotive Museum has achieved an iconic status while creating open spaces which invite community engagement. The design encases the building in a red-painted corrugated aluminum rainscreen system which acts as the backdrop for a series of stainless steel structural ribbons. These scopes were engineered, manufactured, and installed by Zahner.

Designed by Kohn Pedersen Fox (KPF) in New York with the construction management by Matt Construction in Los Angeles, Zahner was brought onto the project early on in the planning and development process. Starting under a Zahner Assist (Design Assist) contract, the construction team developed a fabrication and installation strategy with the engineers at Zahner.

This is the second project completed by Zahner with KPF. The two teams worked together prior on the IBM Headquarters in Armonk, New York.

Nestled within a landscape of 450 wooded, rocky acres some 50 miles from Manhattan, the IBM World Headquarters exemplifies KPF’s demonstrated ability to respond to the natural context and produce an innovative work of architecture. Completed in 1997, the headquarters is the centerpiece of an existing corporate campus in this wooded setting with deep ravines slicing through the landscape.

Making the Petersen Automotive Museum

Design development for the Petersen Automotive Museum began in 2012. Principal Trent Tesch knew that the complex shapes would be best defined under a Design Assist contract with Zahner. Examining the forms gave the team an opportunity to approach their design with as much information as possible. Zahner Assist enabled KPF to bring the client into a conversation with Zahner.

Sharing models and preliminary drawings while the design was still conceptual allowed for conversations regarding costs and aesthetics to remain transparent, assisting the client during the decision making process.

The project made use of several Zahner technologies and methodologies: the ZEPPS Process for designing and manufacturing the building’s curved forms; the Angel Hair non-directional surfacing applied to each of the stainless steel skins attached to the curved forms; and Zahner Assist, Zahner’s method for developing complex projects into factory-produced realities. The project also includes an ImageWall custom perforated metal screen which continues the architect’s design, mimicking the stainless ribbons in a perforated metal graphic across the building’s parking structure. The Petersen Automotive Museum is the direct result of a design team confidently departing from convention.

The Mock Up as a Design Catalyst

As part of the Zahner Assist contract, we included a to-scale visual mockup. Mockups are included as part of this process in order to aid in design decision making and determine the best method for building any given form. The team selected the lower northeast corner of the building’s design to fabricate as a mockup section. This empowered the design team to determine how the ribbons would wrap around the corner, an integral aspect of the building’s design.

The mockup process provided Zahner crucial insight into how to best develop the red-painted structural steel armatures which are used throughout the project. The mockup also helped the design team establish the ideal color for the painted corrugated aluminum surface.

Creating the new Petersen Automotive Museum facade

The existing building, purchased by the Petersen Automotive Museum in 1994, was rectilinear and fairly straightforward in form. It was originally a department store. Six years after the store closed, museum founder Robert Petersen chose the site to house his automotive museum. Since the Museum is nearly devoid of windows, the site was ideal for safely housing Mr. Petersen’s collection without harmful exposure to sunlight.

Because the existing building contained very little glass and was box-like in form, it acted as a blank canvas for the design team. ZEPPS, the Zahner system for developing sculptural forms, was used to build curving stainless steel ‘ribbons’ which wrap the building, giving it a feeling of rapid motion. The result looks similar to the aerodynamic flow diagrams drawn in wind tunnel tests by automotive designers.

Using ZEPPS to Create Dual-Curving Forms

To build complex dual curving forms with the lightest structural loads, Zahner uses the ZEPPS process. ZEPPS stands for Zahner Engineered Profiled Panel Systems, and comprises Zahner’s approach to building complex, curvilinear forms. The crux of the system is the paring down of a complex design into manageable parts for manufacturing.

Using an architect’s 3D model, Zahner’s engineers examine geometry with a manufacturing mindset. Each curve is analyzed and developed into a series of patented aluminum structural components. These components are pre-assembled at the shop and compose the structural form for each ZEPPS Asssembly. Using aluminum extrusions rather than steel allows for a lighter load on the structure of the façade, and also allows for more economical fabrication methods.

The final step in creating with ZEPPS is to clad it in surface material. For the Petersen Automotive Museum, Zahner’s Angel Hair Stainless Steel surface was selected. After the structure is built, each ZEPPS is clad in the desired metal, and loaded onto a truck for field install. By breaking dual curves into units, ZEPPS creates precision within the manufacturing process, and allows for much quicker field installation.

Structural Steel

A new structural steel exoskeleton was needed to carry the loads from the red corrugated rainscreen as well as the cantilevered stainless steel ribbons which arch over the rooftop to provide shading for a private event space.

Working with the designers’ 3D models, Zahner’s team of engineers developed a series of tree-like forms in structural steel to support the ZEPPS Ribbon assemblies. The structural steel skeleton was inspired by hot rod manifolds to serve the dual purpose of providing aesthetic cohesiveness as well as functional support for cantilevered elements of the design. The structural ‘trees’ support the ribbons that flow over the roof area, as well as the Fairfax Ave ground level ribbons.

The ZEPPS ribbons required custom curved structural steel within each unit. Zahner mapped out each curved radius using the 3D model, allowing for fabrication in the shop to be handled quickly and precisely.

Custom Corrugated Aluminum

Painted aluminum acts as the backdrop for the stainless steel ZEPPS forms, echoing the concept of a sports car in bright red intensity. The aluminum was completely custom, and unlike any standard corrugated pattern. The corrugated profile formed an exact 90 degree angle, versus the typical sine wave that is commonly seen in corrugated metals.

To accommodate for the custom nature of this design element, Zahner formed each of the corrugated panels in house, utilizing a custom die within the press brake.

ImageWall Screenwall for the Petersen Parking Enclosure

As a continuation of the stainless steel ribbons, the design team also selected a painted red aluminum ImageWall for the Museum’s Parking Garage. Using Zahner’s patented technology, ImageWall uses perforated holes to map an image across multiple panels. In this case, the image provides cohesiveness, and ties the parking garage in with the larger facade.

Michigan Avenue Plaza in Chicago, Illinois

The addition of a bold red canopy to the decades-old Boulevard Towers at 225 Michigan Avenue has provided the buildings with a new distinctive basing in the Chicago architectural landscape.

While the buildings’ original design was completed in the early 1980’s by Fujikawa Johnson Associates (FJA Architects), this project was conceived as a renovation in the early 2000’s designed by FGM Architects. 

Zahner was brought on to design and engineer the system, as well as providing the manufacture and installation of the prefabricated components of the distinctive red awning. Fabricated in aluminum panels with a red protective enamel coating, the understructure is made possible by a lightweight ZEPPS framework of preassembled panels.

The new addition of new crimson canopy was imagined by FGM Architects and made possible by a design team including A. Zahner Company, H+P Engineering, and Reed Construction for the client MB Real Estate in Chicago.

Slow Stairs at The Juilliard School in New York City

Zahner worked with the architects at Diller Scofidio + Renfro to develop a gliding red stairway for the recent renovations at The Juilliard School in New York City. Zahner was responsible to Turner Construction in New York City for producing the design engineered metal-work. The two staircases are located one after the other, on the eastern-most side of the school from the third to fifth floors. There the students can collect their thoughts around the adjacent study areas.

The stairway was designed to appear as though it were made from a single sheet of metal. In actuality, the stair is made possible by several plates of 3/4″ low-carbon steel, seamlessly welded and painstakingly ground to achieve the look of a unified single piece of metal. Each step is a separate plate, bent at a 90 degree angle on either side, and then welded to either side of the staircase. The stairs are placed at a non-standard height and depth, so that the effect is a “slow staircase” where each step is only slightly elevated from the last.

One of the issues with welding metal is its tendency to warp itself towards the weld. When it came time to weld the long pipe which serves as the hand rail, Zahner identified this as a potential problem. If this wasn’t done correctly, the entire staircase would bow to the left or right as one looked up at it. After debating different ways to prevent warpage, the solution Zahner employed was an old ship building technique — we welded the handrail from both sides at the same time. The result is a highly accurate straight piece of steel with only three connections to the building.

Gulf Islands

Gulf Islands Residence, Pacific Northwest

With jutting lines of burnt umber flying across the horizon, this remote single-family house is situated in rocky southern shores of the Pacific Ocean near Vancouver, British Colombia. Tony Robins of AA Robins Architect took on this 6,500 sq ft cladded challenge as lead architect and gave this hidden gem a contemporary style reminiscent of the modern sculptor Alexander Calder.

The exterior and interior cladding of the home is done primarily with A. Zahner Company’s trademarked patina, Solanum Steel weathering steel. This pre-weathered steel surface provides a vibrant and warm color to complement the surrounding blue ocean and sky. Comparative to raw weathering steel, Solanum Steel offers a stable surface which reduces runoff from the natural patina on its surface.

Fabricating the Weathered Steel Facade

The only way to reach this island is by taking a ferry directly from Vancouver, traveling through the narrow passage separating Mayne Island and Galiano Island. Because traveling to the house is an adventure of itself, the structural modules that make up the house had to be prefabricated, shipped over by ferry, and driven up the site on 23 trucks. Zahner provided the Solanum Steel pre-weathered sheets to local fabricators.

The design has many interior elements that bring the modern edge inside such as skylights framed with red steel beams, giant glass walls, and high windows hidden by the perforated Solanum Steel surface. The high windows are hidden so the rock-shaped perforations can cast light onto the adjacent wall adding a playful pattern to the room throughout the day. This same perforated pattern can be seen with the powder-coated aluminum on the edge of the infinity pool that is equipped with a waterslide.

Festival of Arts and Pageant of the Masters, Laguna Beach

Combining both natural and built elements from the surrounding environment, the Festival of Arts renovations link both the City of Laguna Beach with its surrounding canyon landscape. Zahner’s scope consisted of fabricating a series of five stand-alone wall sections, the tallest of which rises to nearly 20’. These act as both a decorative feature wall and a place-holder for signage regarding various events and exhibitions.

The existing concrete signage wall was demolished as part of the proposed renovation. Bauer Architects sought to reimagine the wall as art. They started with the image of tree branches, a link to the forested setting using the words of the philosopher Seneca, “All art is but an imitation of nature”.

For the perforations, a standard circular punch shape was used to create imagery of trees on the form’s copper surface. These shapes were then cut from the metal using a punch. When assembled in unison, the panels read as an entire image. To create additional texture and add rigidity to the panels, a series of embossed and debossed bumps were applied to the surface.

Growing a Stable Patina on Architectural Copper

The architects wanted to use a natural material with an aged look. Zahner’s Dirty Penny patinated copper was selected as the base material. This oxidized copper material was developed by Zahner to expedite the natural weathering process of copper. Rather than taking years to develop a rich, dark patina, the Dirty Penny process results in a stable patinated surface using a rapid chemical-based treatment. The panels for Festival of Arts were pre-patinated and shipped directly to the jobsite for installation.

The unsealed patinated panels will continue to age with time. The metal’s surface acts as a living protective barrier, similar to the way moss grows on stone. Unlike paint or anodization, which will deteriorate with time, the custom copper patina will continue to grow stronger as the surface oxidizes.

Manufacturing Accurately-Curved Architectural Forms

Creating the curvature for the panels proved to be a unique challenge. Some of the walls were derived from a single radius, while other sections included more than one radius in a single wall. All of these were tangent to one another. Due to the embossed and debossed bump pattern, the usual method of processing the entire sheet through a roll former could not be used. This compression would damage the bumps. Zahner’s solution was to crimp roll the top and bottom legs of each panel.

Crimp rolling the edges gave the sheets a gentle curve, but the process is not entirely precise. So to increase precision, Zahner also created a series of aluminum templates at the desired radius. Zahner was able to match the copper panels to the aluminum templates during the crimping process, resulting in a highly accurate architectural form.

The resulting geometry matches identically to the each of the radii provided in the architect’s model.

Simplifying the Concealed Attachments

Copper rolled angles were used as attachment hardware on the backs of each panel and fastened to existing mullions. In order to fit the curvature, these angles were also stretched to the appropriate radius. Coordination of fasteners to the copper rolled angles became key.

To disguise fasteners, Zahner assisted with coordinating the location for a series of aluminum “hats” on the mullions. Each piece of hat hardware lines up with a perforated hole. Fasteners were run through the perforations, to the back hardware. This allows for panels to be removed with ease, so that signage could be easily installed, and maintenance remains uncomplicated.
